THE DIASTAR FILTER FOR ALUMINATE LIQUOR CLARIFICATION
A fully automatic operation, only five automatic on/off valves, no manpower required. A completely
closed operation, totally safe and clean. No mechanical parts, no mechanical maintenance. Because
of the specific patented design of the filter elements: an efficient back flush cake discharge system (1
minute only), no sluicing, no water consumption; an efficient first filtrate recycling system. The filter
remaining full of liquor all the time, no air contact, no cooling effect (reduced scaling). A higher
specific throughput, because of shorter cycles (1 hour only). A higher mud concentration. A simple
but perfect sealing of the filter elements. The possibility to control the liquor quality of each element
and to isolate any defective one. A much smaller space requirement.
The Diastar filter consists in a cylindrical vessel (1), a conical base, a dished end top, fitted with three
internal pipes (6, 7, 8). The filtration elements (2), of a specific patented design, are vertical and
arranged as a star. Each element outlet can be fitted with a sight-glass (mica protected) (4) and with
an isolating valve (3). Each outlet discharges inside a circular external manifold (5), which then goes
into a head tank (10).

REGULATION
Gaudfrin’s Recommendation is to run the filter under constant pressure in order to optimize
the throughput of the Diastars. Nevertheless the filters could be ran under constant flow since
individual control valves have been installed on each feed line.
In constant flow mode, the control valve FVi1 will be used to regulate the flow going through
Diastar number i. It is important to have the same flow setpoint requested to each Diastar.
In constant pressure mode, the control valve FVi1 could be used to minimize the peak flow at
the beginning of each Diastar cycle, in order to avoid a great pressure drop in the feed
manifold, if for example two filters only are operated on a line. Nevertheless, it is interesting
to note that the On/Off feeding valve HVi1 could be used for this duty, by decreasing its
operating time (closing and opening) down to 15-30 secondes if necessary.
The throughput of the 5 Diastar filters is adjusted by means of the maximum pressure allowed
on the top of any of the operating Diastars (PIT i1 with i = 1 to 5).
Controlling MAX(PIT i1) with the speed of the Diastar feed pumps (P01A and/or P01B), a
maximum flow of aluminate liquor is brought towards the filters at each opening of one of the
Diastar feed valves.
If the operator increases the MAX(PIT i1) set point, the Diastar throughput will increase.

MAX(PIT i1) set point will not be allowed by the system to be higher than 3.5 barg or lower
than 0.5 barg.
The system will not allow P01A and P01B to rotate faster than a maximum limit. This limit
will be calculated so as to allow P01A and P01B to reach a maximum of 1800 m3/h each at a
PIT i1 value of 3.5 barg.
In order to adapt the capacity of the Diastar station to the capacity of the factory,
MAX(PIT i1) set point, common to all operating Diastars, will be:
HL 01 will engage an alarm. The operator will then increase the feed collector pressure set
point if possible. If not, the operator will put another Diastar filter into service.
LL 01 will engage an alarm. The operator will then decrease the feed collector pressure set
point if possible. If not, the operator will ask for a stop procedure on one of the operating
Diastars.
The volume of sludge (Red Mud) extracted from each Diastar at each cycle is in the range of
6 m3.
In case of high solids concentration in the deep thickener overflow lines, the sludge extraction
frequency may be multiplied by 8 by the operator if required (5 min. cycles instead of 40 min.
cycles). The time between two sludge extraction phases is t0 (please refer to our logic
diagram below).
In order to provide enough room in T-05D-12A/B for a Diastar sludge extraction phase and in
order to keep the sludge return flow rate towards the deep thickneners as constant as possible,
the maximum level in the T-05D-12A/B Red Mud tank will have to be controlled so as to be
continuously readjusted between each sludge extraction phase within the whole time t0.

Both switches will engage an alarm for warning the operator that the T-05D-12A/B level
control system is not working correctly.
Remark
The sophistication rate of this control loop mainly depends on the sensibility of the deep
thickeners. We therefore prefer Alunorte to define the B02 level control loop according to
their know-how.

The volume of Turbid Liquor (TL) extracted from each Diastar at each cycle is in the range of
35 m3.
The time between two TL recycling phases is t0 (please refer to our logic diagram below).
In order to provide enough room in T-05D-05A/B for a Diastar TL recycling phase and in
order to keep the TL return flow rate towards the deep thickneners - or towards the DO-T28D-
01/02/03 TL feed tank - as constant as possible, the maximum level in the T-05D-05A/B TL
return tank will be controlled so as to be continuously readjusted between each TL recycling
phase within the whole time t0.
Both switches will engage an alarm for warning the operator that the B05 level control system
is not working correctly.
Remark
If a TL feed tank is installed, this control loop can be a simple servo-control of P-05D-05A/B
on a T-05D-05A/B low level set point.
If no TL feed tank is installed, the sophistication rate of this control loop mainly depends on
the sensibility of the deep thickeners. We therefore prefer in that case Alunorte to define the
T-05D-05A/B level control loop according to their know-how.

Operation
When several Diastars are installed in parallel, it is important the cycles of all the "ON"
Diastars to be perfectly dephased to optimise the capacity of the plant.
Therefore for a number N of "ON" Diastars, from the total cycle time T fixed by the operator,
the system will calculate itself the value of the discharge frequence time t0 according to the
formula : t0 = T/N.
t0 starts the discharge period (about 60 seconds) of a Diastar by closing the feed valve XVi1
of each "ON" Diastar on turn, and engages back immediately.
. engages t1 which opens HVi1 again during t2 for a liquor level adjustment inside the
Diastar vessel (only required if the nominal sludge extraction volume exceeds 6.5 m3).
. engages t3 which opens HVi2 for releasing the air mattress inside the Diastar vessel.
. engages t6 which opens HVi4 for the reconstitution of the air mattress inside the Diastar
vessel.
Remark
If one Diastar only is in operation (N = 1), the CLS of HVi1 will firstly deactivate the Diastar
station capacity control loop and lower the rotation speed of P01A or of PO1B to the
minimum allowable value.
If no "Stop" procedure has been asked by the operator on the concerned Diastar during the
previous cycle, a new cycle may start.
The CLS of HVi2, the CLS of HVi4 and the "ON" switch of the concerned Diastar simulta-
neously:

If one Diastar only is in operation (N = 1), the OLS of HVi1 will reactivate the Diastar
station capacity control loop.
The clogging of the filter cloths can be controlled by measuring the emptying time of each
Diastar head tank. Each Diastar head tank is fitted with a low level switch LL i1 fixed on LIT
i1. The emptying time is measured by means of a timer which is engaged by the OLS of HVi2
and which is stopped by LL i1.
If the emptying time exceeds 3 times consecutively a certain set point value (about 10 sec), an
alarm will warn the operator about the impending necessity to regenerate the filter cloths.

On the control screen, the positions of the valves of each Diastar are visualised. To each
Diastar corresponds a specific 3-options switch "Start / Stop / Emergency Stop".
The option "Stop" is asked by the operator when he wants the running cycle to be the last one:
in case of cloths cleaning need for instance. A "Stop" may be asked at any moment. This
option has no direct action on the operation of the concerned Diastar: it prevents the HVi2 and
HVi4 CLS's of Diastar n° i from reengaging phase 1. The Diastar passes then from "ON" to
"OFF" position and t0 is automatically recalculated according to the number of still "ON"
Diastars. The "OFF" position of a Diastar allows the operator to operate the valves manually
by remote control.
The option "Emergency Stop" closes immediately all the valves of the concerned Diastar,
without waiting for the end of its cycle. The rest of the procedure is the same than for the
option "Stop".
The option "Start" allows at any moment the concerned Diastar to start immediately with its
"Recycling" phase (phase 1). The Diastar passes immediately from "OFF" to "ON" position.
t0 is then automatically recalculated according to the number of "ON" Diastars. The valves of
"ON" Diastars can not be operated manually by remote control.
In brief, the control system will enable the adjustment of the next parameters :
. the timers T, t1, t2, t3, t4, t6 and t7, common to each Diastar.
. the timers t5, specific to each Diastar.
. the control loops (please refer to above paragraph : "Regulation").
Recommended recordings
In case of failure of any limit switch after 3 sec., an alarm will warn the operator. Depending
on the phase of the cycle, the cake discharge procedure of the relevant Diastar will be
interrupted or not (please refer to our logic Diagram FTO 194 001 000). t0 being still running,
the program is not interrupted and the other Diastars will continue to operate normally.
If the cake discharge procedure is interrupted, the operator will proceed to an "Emergency
Stop" so as to put the Diastar in "OFF" position. After defect reparation, the will start the
Diastar again.
If the cake discharge procedure is not interrupted, the operator will check if the defect is due
to the limit switch itself (no "Emergency Stop" procedure required) or if it is due to the valve
("Emergency Stop" procedure required).
If MAX(PIT i1) reaches 3.9 barg, an alarm will warn the operator. The operator will lower the
rotation speed of P01A and/or P01B manually so as to maintain MAX(PIT i1) under 3.5 barg.
He will then ask a system administrator either to lower the maximum allowable rotation speed
of the feed pumps accordingly, or to readjust the PID parameters of the pressure control loop.
If LL 01 is "ON" at any time, an alarm will warn the operator. He will check the good
operation of the level transmitter and will then decide to stop one filter if necessary.
If HL 01 is "ON" at any time, an alarm will warn the operator. He will check the good
operation of the level transmitter and will then decide to start another filter if necessary.

Gaudfrin supply
The on/off valves will be butterfly type, pneumatic actuator, double effect, closed by lack of
power, two limit switches (Open/Close indication), PN10 minimum. They will stand a
temperature of 110 °C with an aluminate liquor having a maximum caustic soda concentration
of 300 g/l and a maximum suspended solids concentration of 150 g/l. Except HV i2 which has
to open and to close in 1 second only, opening and closing times on the other valves will be in
the range of 2 seconds.
Note: HVi1 can have operation time down to 30 secondes if necessary in order to minimize
pressure decrease/increase when stopping/starting a filter (see our logic sequence guide)

Note The Diastar vessels are designed for a maximum operation pressure of 4.0 barg.
In practice, maximum allowable operation pressure should be 3.5 barg.

In order to make the Diastar station operation independent from the deep thickeners operation,
we recommend the installation of a TL feed tank collecting the deep thickeners overflows and
collecting the TL recycled from the TL return tank. Nevertheless, we take good note of your
intention to use the Settlers overflow tank as a pumping tank to feed the Diastar
This tank would be insulated. The maximum volume variation mentioned below is given for a
normal operation of the Diastar station without T28D-09/10/11 level control, assuming that
MAX(PIT i1), controlled by the rotation speed of P01A and P01B, is appropriate to the
required station capacity.
Note : Five Feed pumps are installed (P-28D-09 A/B/C/D/E), but two in operation
Alunorte supply.
This tank will be insulated and agitated. The maximum volume variation mentioned below is
corresponding to the maximum volume of sludge extracted at the end of one Diastar cycle.
Recommended effective volume is based on the volume of one Diastar vessel so as to avoid
overflowing in case of bottom valve failure.

II.5 High rate Decanter O/F pumps (P-28D-09 A/B/C/D/E, two in operation, three in
stand -by)

The Diastar station will be fed with two centrifugal pumps (P01A and P01B) operating in
parallel, continuously, pumping TL either from the deep thickener overflow lines or from
B01, if any.
For a constant pressure operation of the Diastars, each pump is to be fitted with a frequency
speed variator for the control of MAX(PIT i1).
In order to achieve the nominal capacity of the Diastar station with 4 filters operating in
parallel, P01A and P01B will have to be selected according to the parameters below.
TL density : 1.25
Nominal flowrate to Diastar : 1359 m3/h, for each pump
Maximum flowrate to Diastar : 1900 m3/h, for each pump
Minimum pressure on Diastar top : 0.5 barg
Nominal pressure on Diastar top : 1.5 to 2.5 barg
Maximum pressure on Diastar top : 3.5 barg
Note The elevation of the Diastar head tank overflows has to be taken into account for the
calculation of the relevant pumps TDH.

In the clarification of aluminate liquor, sludge density is adjusted on each Diastar separately,
when operating, by means of the timer which closes the Diastar extraction valve at each cycle.
This timer has to be adjusted so as to ensure the extraction of the entire amount of sludge
present in the conical base of the Diastar at each cycle and in any case.
(*) A daily control on each Diastar is recommended : if the residual sludge density is
higher than 1.4, increase extraction time by 1 second.

1) Close Wi4, Wi1 and vent the filter by opening the decompression valve.
2) Open the manual valves, W103 (W203), Wi6 and Wi3, in order to empty the filter and
the filtrate manifold of the remaining liquor towards the feed tank.
3) When the filter is empty, close the decompression valve, close Wi6 and open
W101(W201) and Wi2.
4) Start the wash liquor pump and let the wash liquor circulates during the required time.
5) At the end of the regeneration time, close W101(W201), stop the pump, open the
decompression valve and let the filter empty towards the wash liquor tank.
6) When the filter is empty, open Wi4, Wi1 close all other manual valves and the
decompression valve. The filter is ready to start.
7) Close Wi4, Wi1 and vent the filter by opening the decompression valve.
8) Open the manual valves, W103 (W203), Wi6 and Wi3, in order to empty the filter and

The first and initial step consists in simply installing the filter vessel on to the steel structure. The
filter vessel can be lifted by means of the three lugs on its cover
Once the vessel is in place, rotate it so as to find the required orientation with respect to the
future pipework.
At this point it is important to check the horizontality of the main flange. If this is not horizontal
then correct the levelling by putting some shims under the support legs if required.
Then the filter head tank can be connected to the filter vessel by the main filtrate flange B6 with
the appropriate gasket. Use some shims under the head tank supporting legs to adjust flange
positions if required.
Once the connection is tightened and secured, then the filter vessel and the head tank can be
bolted onto their support.
The decompression pot will be installed at a later stage during the pipework erection.
Nota : This illustrated procedure is given as an example showing all the steps to be followed in
order to correctly assemble the filter leaves and install them inside the filter vessel. When doing

DIASTAR FILTER
Whatever their type, filtration cloths need to be handled carefully : they are a sensitive part of the
filter. In order not to be damaged, they require a special care while dressing the filter elements,
while storing them, while handling them and while placing them inside the filter.
Any shock or scraping with metallic edges must be avoided (filter flange, crenels of the
collectors central supporting plate, tools left onto the cloth while dressing a plate, etc…)
Even if the cloths are very resistant to the efforts they are subjected to during the operation of
the Diastar, they are delicate outside the filter : one cut line may be the origin of a hole which
would lead to the closing of that filter element after a few cycles only, when starting up the filter.
A small tear in the cloth will always pass unnoticed but will make it unusable.
We therefore very much recommend to follow scrupulously the directions which are detailed
below for assembling the elements, using, if possible, the assembling table for dressing the
plates, the removable plate holder for storing and moving them, and the movable bridge for
handling them while placing them inside the filters.

This assembling table has been designed to make any Diastar plate dressing easier. With the
directions for use below, the fitter will act rapidly, methodically and without risking to damage
the cloths.
The table has to be installed near the filter to fit or near the removable plate-holder.
It has retractable stop-iron and its rocking platform allows an easy assembly of single as well as
double elements.

There is one removable plate-holder type per type of filter plates (nbr of ducts)
Its systematic use permits to avoid too frequent damaging of the cloths due to a wrong storage,
and makes the handling of the plates easier.

Dressing a plate may be carried out by one fitter and does not require any specific tool.
Before starting, check the good state of the cloth (no tears, no missing seams, etc…) and of the
metallic parts : ducts, collectors, collector sealing flange and collector springs (no burrs, no sharp
edges, etc…).
Put the element holding crossbar in its open position and lift the retractable stop iron 8.
Hook the dressed plates on the removable plate-holder with the help of a gantry crane if it is
necessary (picture 19). Above all, do not pile the dressed plates on the floor.
This operation requires 2 people : one handlekeeper of plates who stays outsides the filter,
moving the gantry crane and one setter acting in the filter.
It is important to handle the plates carefully and to avoid to knock or to rub against the angles of
the filter flange or of the collectors supporting plate.
When assembled, some plates may take a parallelogram shape. In this case, pay great attention to
the orientation of this parallelogram when putting those plates into the filter. Place them in a
way, so that the bottom corner of the element is as far away as possible from the walls of the
vessel.
D.3.1 Preliminaries
Check that the extraction valve is closed to avert the fall of a tool.
Install the mounting platform in the filter (platform can be seen on pictures on the next page).
Check that the setter is wearing his security harness.
Before opening the filter, be sure that all its automatic and manual valves are closed and locked.
Protect yourself from the heat if it is necessary.
The setter can walk on the collectors.
Be aware that a plate full of product can be heavy and therefore harder to handle.

For relamping, open the door with the stick "replace lamp", and
